The Different Metals Die Casters Use

The Metals They Use. Diecasting is a method of manufacturing metals into industrial parts. Some of these metals are zinc, copper, magnesium, aluminum, and lead. These metals are used because they are low melting, ductile, have high electrical and heat conductivity, lightness, hardness, and strength. The diecasting method entails pressure injecting the liquid metal into a die or mold. When the metal hardens, it is taken out of the die mold. A diecasting machine is used for this manufacturing process. It is ideal for mass producing.

Zinc parts can be found in the antennas of mobile phones. It is also used in computers, electronic and electrical equipment. Zinc is ductile, corrosion resistant, economical and easy to cast especially for small parts, has high impact strength and hardness.

Diecast copper is used in an induction motor rotor. Copper is corrosion resistant, has high conductivity, the strength of steel, and good mechanical properties; ideal for this kind of industrial use.

Magnesium is used in power train mechanical components, in automotive safety components like seat frames and auto instrument panel structures. This is due to its strength-to-weight ratio, meaning that it is a tough metal; and yet it is lighter than steel or aluminum. It is ductile, has high strength, can absorb energy, and yet it gives itself easily to diecast manufacturing.

Aluminum parts are manufactured for automotive machines, aircrafts, and lighting fixtures. It is a lightweight metal that can be formed into complex shapes, and fashioned into thin walls. It has a good electrical conductivity and can retain its strength even when subjected to high temperatures.

Lead and tin is used in pipes due to its qualities of malleability, ductility and non-corrosiveness.

History of Die Casting Parts

History of Die Casting Parts. These days, many manufacturers engaged in the metalworking industry are embracing die casting as their prime means of creation or production. This very versatile process is used to construct metal parts through the forcing of molten metal, placed under high pressure, into recyclable steel molds, which are known as dies.

Die casting parts were born in the middle of the 19th century with the introduction of pressure injection as an alternative to gravity pressure as a means for metal casting. In 1849, Sturges, the name responsible for the first manually operated machine designed for casting printing type, was given a patent. While die casting was limited to said casting printing type for 20 more years following the patent, other shapes and techniques were born and developed as the end of the century progressed. Eight years before the 20th century set in, different commercial applications began to include die casting parts for cash registers, photographs, and many more. Soon enough, mass production of parts began – and continues to grow to this day.

In fact, die casting parts are included among the most mass-produced items produced by the metalworking industry today. When someone asks me "what is draft angle?" or "why do I need a draft angle on my aluminum die casting part?"  The technical answer is, all aluminum die castings require a draft angle on the walls of die cast parts perpendicular to the parting plane or slide interfaces.  Since I have selling die cast parts for over 20 years, I find simple answers and provide simple calculations for my customers.  What does that mean to the typical engineer (any engineer other than tooling or mechanical) or professional buyer?

 

I try to give examples that most people can relate to, because most people do not have a need to concern themselves with how things are made, only what is made, and will it be what they need.  I ask, "Have you ever noticed on a cupcake the bottom diameter is smaller that the top diameter?" or "Have you noticed that a cake pan has sides that slope in toward the middle of the pan?"  That would be an extreme example of a draft angle.  Aluminum die castings would stick inside the die casting tool, molds, or die casting die if there was not enough draft angle in the tool and part.

The typical draft angle for an aluminum die casting part is two degrees per side.  The calculation for that is simple if a person is familiar with die casting production part design, but is not familiar to most people.

Aluminum Enclosure

Picture a box sitting on a table with the open side up.  The box is 2" deep inside with the height and width 4" each way on outside.  The walls of the box are 0.10" thick.  Due to the wall thickness, a few things are evident to a part designer concerning this simple box:

  • The overall height of the box is 2.10" tall.
  • The interior of the box at the top of the opening is 3.80" x 3.80".

A 2 degree draft angle will change the dimensions in the following on the interior and exterior and should be considered if something needs to fit inside or outside: box:

  • The top inside dimension will be 3.80" and the bottom inside will be 3.664"
  • The top outside dimension will be 4.00" and the bottom outside will be 3.864"

If box design for the interior of 4" x 4" at the bottom: box:

  • The top inside dimension needs to be 4.136"
  • The outside top dimension will be 4.336".
